How Commercial Offset Printing Ink Is Calculated

Offset lithographic ink consumption is calculated using substrate surface area coverage and empirical mileage factors:

Sheet Surface Area (sq in) = Sheet Width × Sheet Height
Lbs of Ink = [(Sheet Area × Coverage % × Impressions × Sides) / Mileage Factor] + Fountain Waste

Total Area Coverage (TAC): In four-color printing, Total Area Coverage (sum of C + M + Y + K percentages in deep shadows) must not exceed 280% to 300% on coated stock or 240% on uncoated stock. Excessive TAC causes sheet offset setoff, ink smearing, and slow oxidative drying.

Why does uncoated paper require almost 50% more ink than coated paper?

Coated paper features a slick micro-porous china clay / calcium carbonate layer that holds ink pigments entirely on the surface. Uncoated wood-pulp paper fibers act like a sponge, drawing ink vehicle deep into the sheet via capillary absorption, drastically reducing pigment mileage.

What is ink fountain waste and why must it be included?

An offset press inking unit contains between 12 and 20 steel and rubber rollers to mill and smooth the ink film. A minimum charge of 2 to 4 lbs of ink per fountain is needed simply to coat the roller train to printable density. This residual ink is scraped off and discarded during washup.

What is GCR (Gray Component Replacement) in prepress ink reduction?

GCR replaces the overlapping cyan, magenta, and yellow halftone dots that create dark neutral grays and blacks with equivalent black ink (K). Because black ink is cheaper and single-color films dry faster, GCR saves 15% to 25% on color ink costs and eliminates ink trapping issues.
